What you will learn

A curriculum designed to combine a deep conceptual foundation with experimentation in the gemba, ideal for your lean training in manufacturing.

  1. An understanding of the fundamentals, principles and dimensions of lean in manufacturing across different business environments. This module provides a shared conceptual foundation and a view of how lean production in manufacturing applies across the organization's many functions and operating structures.

  2. Covers the logic and management premises behind practicing the scientific method to solve complex problems through A3 Thinking. This stage frames the hands-on projects and provides the methodological structure needed to build knowledge throughout the program.

  3. To define the scope of the transformation and understand the value propositions, we use Value Stream Mapping (VSM) to identify waste and reorganize material and information flows: understanding the flow end to end to measure current system performance, analyzing problems and developing specific countermeasures for continuous improvement in manufacturing, and detailing transformation plans that connect purpose, process and people.

  4. An in-depth understanding of how work is organized at the process level, seeking seamless interaction among people, materials, methods and equipment: standardized work (content, sequence and timing to stabilize results and address abnormalities), pull systems and leveling (the method for implementing Kanban and achieving Heijunka), quick changeover (SMED techniques to reduce equipment setup times) and lean logistics (inbound, door-to-door and outbound movement).

  5. Develops the mindset needed to build a system focused on operational excellence in manufacturing, integrating the key management elements into a coherent whole: Hoshin Kanri (deploying strategy from the needs of the business), Daily Management (the foundation for connecting strategy with day-to-day practices) and Visual Management (leadership's role in developing people and solving problems quickly).

  6. Sharpens your ability to spot problems through current techniques that combine the essence of lean with technology and digital transformation: how to leverage digital transformation by working in an agile way, the fundamentals of lean product and process development (LPPD), and how to design new flows that integrate products, processes and suppliers to reduce lead times, increase productivity and maximize return on investment.

  7. Truly developing leaders in manufacturing requires rethinking the way we lead. There is a leadership style directly tied to the lean way of solving problems and developing people. It is by practicing this leadership, grounded in solid principles, that we achieve the constancy of purpose needed to sustain transformation efforts.

  8. From the 2nd month of the program, participants begin structuring their hands-on application projects, always tied to a specific business problem in their plant. Guidance is fully individualized, delivered one-on-one between the participant and their dedicated LIB consultant, ensuring the exclusive attention needed to create real impact on your operation.

Frequently asked questions about Lean Training for Manufacturing

The Manufacturing cohort of the Practical Lean Training Program (PPFL) is an intensive program focused on lean production and operational excellence in manufacturing. It develops leaders so they can transform the shop floor, stabilize production flows, reduce lead time and build quality in at the source through mentoring and an applied project carried out directly in the gemba.

The program is designed for professionals actively involved in transformation projects in manufacturing. It is ideal for plant managers, industrial directors, production or process engineers, shop-floor supervisors, continuous improvement specialists and HR or L&D professionals focused on industrial operations.

The curriculum is structured to build a stable management system, with modules such as: Lean fundamentals, A3 Thinking (the scientific method for problem solving), Improving the value stream (VSM), Work organization (continuous flow, pull systems, SMED and lean logistics), Lean management system (Hoshin Kanri and Daily Management), Lean and innovation, with a strong focus on Lean leadership.

Yes. The program covers these methodological tools in depth, in both theory and practice. A3 Thinking is the basis of Module 2 and of your entire final project. VSM (Value Stream Mapping) is used in Module 3 to identify waste and design the future state of the operation. SMED (Single-Minute Exchange of Die) is taught in Module 4 to ensure more efficient setups and production leveling.

Yes. Everything you learn about lean manufacturing must be validated in practice within your own operation. From the second month, participants structure an A3 Project closely tied to a specific business problem on their shop floor (plant), with one-on-one mentoring from a dedicated Lean Institute Brasil consultant.

Absolutely. The essence of the program is developing leaders in manufacturing. The course prepares directors, engineers, managers and supervisors to act as true coordinators and multipliers of lean culture in their plants, leading change and connecting leadership's strategic goals to the daily work of the operation.

You should bring any real pain point or bottleneck that affects your plant's operational performance. Common examples tackled by participants include: reducing losses and rework, cutting long machine setup times, low overall equipment effectiveness (OEE), or very long cycle times/lead times that hurt flow and customer service.

Yes. The program is designed to prove the Return on Investment (ROI) in your operation. Application projects developed by alumni have achieved impressive average results, such as: 20% to 35% gains in productivity, 30% to 50% reductions in setup time, up to 40% improvement in effectiveness (OEE) and 15% to 30% cuts in losses and rework.

The methodology was created to combine a deep conceptual foundation with direct experimentation in the gemba. While it provides top-level theoretical grounding, the approach has immediate application in your professional context. The main focus is to use theory to solve real-life organizational problems through specialized mentoring and the implementation of concrete action plans.

Since industrial professionals are usually familiar with manufacturing jargon, the program serves those who aren't just looking to find out "what it is", but who want to learn how to structure a truly practical project and connect solid methodologies to the shop floor's numbers. Participants are also required to bring a real problem from their operation to anchor the development of their A3 project.

Implementing lean production in manufacturing is gradual and based on the scientific method (PDCA). During the training, you'll learn to carry out focused interventions in your gemba, making improvements that stabilize flow without drastically disrupting your current production capacity.

No. Although the results happen in operations, the program's focus is developing leaders in manufacturing. We prepare plant directors, managers and engineers to lead cultural transformation and connect leadership's strategic goals to the daily work of the operation.

Yes. To standardize the vision of operational excellence across your organization, we offer an in-company format. Our experts use your own plant's indicators and machines as a teaching lab.
